Bottled Water

The Customer

The customer is today one of the world's leading manufacturers of bottling plants, PET bottle blow moulding machines, and packaging machines. The group comprises various companies that handle the production of different components, thereby offering turnkey plants tailored to client requirements.

In a country such as Dubai, where there are no watercourses and wells are very rare, the production of drinking water plays a strategic role. The Mai Dubai plant is dedicated to this purpose and encompasses all stages of production: from the desalination and purification of seawater, through to bottling, and finally preparation for distribution. Three production lines produce bottles of various sizes, with a production capacity of up to 12,000 bottles per hour, using a PET blow-moulding machine. The bottles are then filled, labelled and packed onto pallets.

For the correct operation of the bottling lines, it is necessary:

  • Cooling of water from 45°C to 30°C from desalination and water treatment, with a flow rate of 75 m³/h
  • Cooling of PET bottle moulding dies, the oven circuit, and the electrical control panels.

Given the complexity of the plant, our client chose Cosmotec not only for the supply of chillers, but also for the design and integration of the entire cooling system into the bottling lines.

  • 3 WPA multiscroll chillers: cooling capacity of approximately 500 kW each, with 18°C outgoing water and an ambient temperature of 40°C. Equipped with double refrigeration circuits, each with tandem compressors, to vary cooling capacity at partial loads and ensure redundancy in case of failure. The high external temperatures, which can reach up to 50°C, would have required the use of a high-temperature chiller with R134a refrigerant; however, Cosmotec devised a solution to allow the WPA units, equipped with R410A refrigerant, to operate at full load under these conditions, thanks to the addition of a condensing module to the 4 already provided for this cooling capacity. The combination of R410A and reduced condensation temperature leads to a significant increase in energy efficiency. The chillers operate in parallel and sequencing, managed by the C2020 electronic control, whose control logic prioritises the simultaneous and partial load operation of the 3 units; this mode is by far more efficient than the full load operation mode, thanks also to the reduction of compressor ON-OFF cycles.
  • Heat exchange group: AISI 316L stainless steel exchanger for food use where process water, produced by WPA chillers, cools drinking water before bottling. An electropneumatic proportional three-way valve, controlled by a thermostat, regulates the temperature.
  • WLWD8 Chiller: the 50 kW water-cooled unit is used to cool the PET container moulding dies, the oven, and the control electrical panels for the lines. The WLWD8 chiller was preferred over an air-cooled unit because the process water in the accumulation tank has a more constant and lower temperature of 20°C compared to the average outdoor air temperature. Condensation therefore occurs at lower temperatures, increasing the overall efficiency of the system.
  • MIDR2500 hydronic module: Part of the WPA unit circuit consists of a 2500-litre insulated tank, complete with expansion vessels and safety valves. Positioning the storage tank on the hot side of the circuit optimises efficiency, as it reduces heat losses, a significant factor given the high external temperatures. This choice allows for lower thermal inertia at system start-up. Three pairs of pumps work in redundancy for process water recirculation. A seventh pump supplies condensation water to the WLWD8.
